Course overview
Healthcare warehouses must maintain product availability while protecting patient safety, cold-chain integrity, traceability and regulatory compliance. Stockouts of critical medicines, implants or consumables can disrupt care; excess inventory can create expiry, obsolescence and cash-flow exposure. This course addresses the operational decisions behind accurate, controlled healthcare inventory: how to segment stock, set replenishment parameters, manage lots and serials, investigate variances, and maintain auditable movement records across receiving, storage, picking, returns and disposal.
Participants learn to design and operate warehouse controls for pharmaceuticals, medical devices, laboratory supplies and clinical consumables. They apply FEFO allocation, ABC-XYZ analysis, cycle-count planning, reorder-point and safety-stock calculations, quarantine workflows, temperature-excursion handling, recall traceability and expiry-risk reporting. The course also covers barcode and GS1 data requirements, warehouse-management-system transactions, inventory KPI design, root-cause analysis of discrepancies, and practical controls for restricted, controlled or high-value items.
Delivery combines instructor-led technical sessions with realistic healthcare warehouse cases, spreadsheet modelling, stock-record exercises and group decision workshops. Participants build a Healthcare Warehouse Inventory Control Improvement Plan for their own operation or a supplied case, including a stock-segmentation matrix, cycle-count schedule, expiry-control process, KPI dashboard specification and corrective-action priorities. The course is particularly valuable for professionals responsible for hospital stores, pharmaceutical distribution centres, medical-device logistics and regulated healthcare supply operations.

Requirements and prerequisites
Participants should have practical experience in a warehouse, hospital stores, pharmaceutical distribution, medical-device logistics or inventory-control role. They should understand basic inventory terms such as stock on hand, purchase order, goods receipt, lead time, batch or lot number, expiry date and stock adjustment. Familiarity with spreadsheet formulas and reports is helpful, as exercises use inventory data and simple calculations. Experience of an ERP or warehouse management system, such as SAP, Oracle or Microsoft Dynamics, is beneficial but not essential. No coding, statistical software, quality-auditor qualification or prior GS1 certification is required.
Training methodology
The instructor uses healthcare warehouse scenarios involving vaccine temperature excursions, expired surgical consumables, device recalls and unexplained stock variances. Participants work with realistic stock files to calculate replenishment settings, segment inventory, build count schedules and review simulated WMS transaction histories. Short technical briefings establish the control principles, followed by facilitated group workshops in which participants defend operational decisions against service, quality and cost criteria. Each participant completes an end-of-course application plan that translates the methods into actions, measures and ownership for their workplace.
Course outline
Day 1: Healthcare inventory risk and control foundations
- Healthcare warehouse risk categories: patient safety, compliance, service and financial exposure
- Inventory master-data fields for item, UOM, lot, serial number, expiry and storage condition
- GS1 GTIN, GLN, SSCC and barcode data structures for warehouse traceability
- Stock-status controls for available, quarantine, blocked, recalled and expired inventory
- Segregation requirements for controlled, hazardous, cold-chain and high-value products
- Process mapping from goods receipt to issue, return, destruction and stock adjustment
- Inventory-control KPIs: accuracy, fill rate, expiry exposure, turns and adjustment value
Workshop: Participants map a hospital distribution-centre stock flow and produce a control-point register identifying risks, owners and required records.
Day 2: Demand, replenishment and stock segmentation
- ABC analysis using annual usage value and consumption data
- XYZ analysis using demand variability and forecastability measures
- Clinical criticality classification for life-saving, routine and non-critical items
- Combined ABC-XYZ-criticality matrix for differentiated inventory policies
- Reorder-point calculation using average demand and replenishment lead time
- Safety-stock calculation for variable demand and supplier lead-time uncertainty
- Min-max, periodic-review and two-bin replenishment methods for healthcare supplies
Workshop: Using a supplied inventory dataset, participants produce a segmented stock-policy matrix with reorder points, safety stock and review frequencies.
Day 3: Expiry, temperature and traceability management
- FEFO allocation logic and warehouse-location sequencing
- Shelf-life acceptance rules at receiving and remaining-life calculations
- Expiry-date alerts, short-dated stock reports and redistribution decisions
- Cold-chain monitoring records, temperature excursions and product quarantine

- Returns, suspected counterfeit, damaged stock and disposal disposition controls
Workshop: Participants conduct a timed mock recall and produce a traceability report showing affected lots, locations, customers and containment actions.
Day 4: Inventory accuracy and warehouse execution
- Risk-based cycle-count frequency by value, movement, criticality and discrepancy history
- Blind counts, recounts, count tolerances and independent verification rules
- Physical-to-system variance investigation using transaction-history review
- Common variance causes: UOM errors, unconfirmed picks, mis-slots and interface failures
- Root-cause analysis using five whys and cause-and-effect diagrams
- Corrective and preventive action tracking for recurring inventory discrepancies
- SAP EWM and WMS transaction controls for put-away, picking, adjustments and blocking
Workshop: Participants analyse a simulated cycle-count variance pack and produce a root-cause report with CAPA actions and escalation decisions.
Day 5: Performance governance and improvement implementation
- Designing an inventory-control dashboard in Microsoft Excel
- Expiry-risk, stockout, accuracy, service-level and inventory-turn KPI definitions
- Inventory ageing analysis and excess-and-obsolete stock disposition options
- Supplier lead-time performance and replenishment-parameter review
