Course overview
Inventory managers are held accountable when system stock cannot be trusted: pickers search for missing items, production waits for components, customer orders are short-shipped, and finance spends time explaining adjustments. The underlying causes are often mixed—poor location discipline, unrecorded movements, weak receiving controls, unsuitable count frequencies, master-data errors, or transactions completed late. This course equips inventory managers to diagnose those causes using evidence rather than relying on headline inventory-accuracy percentages alone.
Over five days, participants learn to establish a practical stock-accuracy control system across receiving, put-away, replenishment, picking, returns, transfers, cycle counting and annual physical inventory. They calculate inventory accuracy, record accuracy, location accuracy and adjustment rates; apply ABC and risk-based cycle-counting methods; investigate variances using transaction history and root-cause analysis; and define controls for serialised, lot-controlled and high-value stock. The programme also addresses warehouse master data, bin-location design, count tolerances, recount rules, segregation of duties and KPI reporting for management review.
Instruction combines worked warehouse scenarios, spreadsheet analysis, process-mapping workshops and facilitated decisions using SAP EWM, Oracle WMS Cloud and Excel examples. Each participant develops a Stock Accuracy Improvement Plan for a selected warehouse or inventory area, including a current-state problem statement, count strategy, variance-cause log, corrective actions, owners, KPIs and a 90-day implementation schedule. This is an intermediate course for professionals who already work with stock records and need to move from reactive adjustment processing to controlled, measurable accuracy improvement.

Requirements and prerequisites
Participants should have practical experience working with warehouse stock records, inventory adjustments, cycle counts or WMS/ERP transactions. They should understand basic warehouse flows such as receiving, put-away, picking, replenishment, transfers and dispatch, and be comfortable reading simple spreadsheet tables and percentages. Familiarity with their organisation’s WMS or ERP is useful, particularly location, item and transaction-history screens, but no prior SAP EWM or Oracle WMS Cloud configuration experience is required. Statistical training, accounting qualifications, advanced Excel formulas and programming are not required; the course teaches the calculations and templates used.
Training methodology
The instructor leads short technical sessions followed by applied warehouse-control work. Participants calculate accuracy measures from sample count files, trace discrepancies through receiving and picking transactions, and use process maps to identify where record integrity is lost. Small groups work through cases involving misplaced pallets, unposted transfers, lot errors and recurring pick-face shortages. Excel templates are used to build count plans and variance logs. On the final day, each participant converts the analysis into a site-specific 90-day Stock Accuracy Improvement Plan for review and peer challenge.

Day 1: Measuring and diagnosing stock accuracy

- Error categories: quantity, location, item, lot and unit-of-measure discrepancies

Workshop: Participants analyse a warehouse count-data set and produce a baseline accuracy scorecard with prioritised variance categories.
Day 2: Preventing errors through warehouse controls
- Receiving verification, purchase-order matching and exception handling
- Put-away confirmation and directed-location discipline
- Bin-location structure, label standards and location-status controls
- Replenishment, pick-face and reserve-stock transaction controls
- Inter-location transfer confirmation and staging-area management
- Returns, damages, quarantine and disposition transaction controls
- Item master data: units of measure, pack hierarchy, lot and serial attributes
Workshop: Participants map a receiving-to-picking process and identify control failures, error points and preventive countermeasures.
Day 3: Designing cycle counts and physical inventory
- ABC classification using annual usage value and movement frequency
- Risk-based count selection for high-value, volatile and controlled stock
- Cycle-count frequency matrices and workload capacity planning
- Blind counts, directed counts and count-sheet design
- Count tolerances, recount thresholds and approval rules
- Frozen stock, stocktakes and operational continuity arrangements
- Independent verification and segregation-of-duties requirements
Workshop: Participants build a 12-month cycle-count calendar and count-rule matrix for a mixed warehouse inventory profile.
Day 4: Investigating variances and controlling corrective action

- Tracing discrepancies through WMS transaction and user audit trails
- Root-cause categories for process, people, system and master-data failures
- Corrective and preventive action tracking with accountable owners

Workshop: Participants investigate a recurring shortage case and produce a root-cause report with corrective and preventive actions.
Day 5: Reporting performance and implementing improvement
