Course overview
Warehouse supervisors are often held accountable for stock availability, picking performance and inventory accuracy without having clear control over the planning rules that drive replenishment. When reorder points are poorly set, lead times are unreliable, or location balances differ from the system, the result is expedites, stockouts, excess inventory, congested pick faces and difficult conversations with operations, procurement and finance. This course equips supervisors to turn warehouse-level inventory data into practical daily and weekly planning decisions.
Participants learn how to segment inventory using ABC/XYZ analysis, calculate demand variability, set safety-stock and reorder-point parameters, and distinguish cycle-stock, buffer-stock and obsolete-stock issues. The course covers min/max planning, replenishment triggers, lead-time management, slotting implications, cycle-count design, inventory-adjustment controls and root-cause analysis of stock discrepancies. Participants practise reading ERP and WMS inventory reports, challenging inaccurate master data, and escalating planning exceptions with evidence rather than assumptions.
Instruction combines worked calculations, warehouse scenarios, data-led workshops and supervisor-level decision simulations. Participants use stock, demand, lead-time and location data to build an Inventory Control Action Plan for their own operation or a realistic case warehouse. The plan includes an ABC/XYZ segmentation, proposed count frequencies, replenishment parameter changes, exception thresholds, a discrepancy-investigation workflow and named performance measures for review with management.
The course is designed for experienced warehouse supervisors, team leaders and inventory-control personnel who already manage receiving, put-away, replenishment, picking or counting activities and need stronger planning authority and analytical discipline.

Requirements and prerequisites
Participants should have at least one year of experience supervising, coordinating or analysing warehouse activities such as receiving, put-away, replenishment, picking, dispatch or stock counting. They should understand basic SKU, unit-of-measure, purchase-order, lead-time and inventory-adjustment terminology, and be comfortable working with tables and simple formulas in Microsoft Excel. Familiarity with an ERP or warehouse management system is useful because examples use system reports and transaction data. Advanced statistics, coding, formal forecasting qualifications and prior experience configuring SAP or Oracle systems are not required.
Training methodology
The instructor leads short technical briefings followed by calculation drills using demand, lead-time, stock-balance and service-level data. Participants work in warehouse teams to diagnose stockouts, overstocks and inventory-record discrepancies from ERP/WMS-style reports, then defend their priorities in supervisor-to-manager review discussions. Case exercises cover replenishment settings, count schedules, adjustment approvals and slotting constraints. Each participant completes an end-of-course application plan that converts the methods into parameter reviews, control routines, escalation actions and performance measures for their own warehouse.

Day 1: Inventory planning responsibilities and stock visibility
- Warehouse supervisor accountability for availability, accuracy and working capital
- Inventory flow mapping from receiving through put-away, replenishment, picking and dispatch
- Definitions of cycle stock, safety stock, pipeline stock and dead stock
- SKU, unit-of-measure and pack-size controls affecting inventory balances
- Inventory-record accuracy measures and book-to-physical reconciliation
- Reading on-hand, available, allocated and in-transit inventory positions
- Using daily exception reports to identify immediate stock and process risks
Workshop: Participants map a case warehouse inventory flow and produce a prioritised list of visibility gaps and control failures.
Day 2: Demand analysis and replenishment parameters
- Demand history cleansing for returns, promotions, one-off orders and data anomalies
- Average demand and demand-variability calculations in Microsoft Excel
- Lead-time decomposition across supplier, transport, receiving and put-away stages
- Safety-stock calculation using service factors and demand variation
- Reorder-point calculation for continuous-review inventory systems

Day 3: Segmentation, replenishment and warehouse execution

Day 4: Inventory accuracy and discrepancy control

Day 5: Performance management and implementation planning
