Course overview
Manufacturing inventory is vulnerable to errors and loss at every hand-off: goods receipt, put-away, production issue, scrap booking, subcontractor stock, finished-goods transfer and cycle counting. When inventory records do not reconcile with physical stock, the consequences extend beyond the warehouse. Finance teams face misstated valuation and reserves, production planners make decisions from unreliable availability data, and auditors may identify control deficiencies that delay close or affect external reporting. This course equips professionals to test, evaluate and strengthen the controls that protect inventory accuracy, ownership and valuation.
Participants examine the end-to-end manufacturing inventory control environment, from master-data governance and segregation of duties to perpetual inventory records, bill of materials changes, work-in-progress accounting and physical count procedures. They learn how to build a risk-and-control matrix, define audit objectives, select samples, test control design and operating effectiveness, investigate count variances, and document evidence. Sessions address high-risk areas including obsolete stock, negative inventory, manual inventory adjustments, consignment stock, standard-cost variances and cut-off at period end.
The course is delivered through instructor-led audit workshops, manufacturing cases, ERP-style transaction evidence and practical working-paper exercises. Participants complete a manufacturing inventory audit file containing a process narrative, risk assessment, control matrix, testing plan, sample selections, exception log and management-ready findings. This deliverable can be adapted for internal audit plans, financial-control reviews or warehouse-control improvement projects.

Requirements and prerequisites
Participants should understand basic manufacturing inventory flows, including receiving, material issues, work in progress, finished goods and physical counts. Familiarity with common finance concepts such as general ledger reconciliation, inventory valuation, journal entries and period-end cut-off is expected. Participants should also be able to work with spreadsheets, filter transaction data and read standard ERP inventory reports; experience with SAP or another ERP is useful but not mandatory. Prior internal-audit certification, formal accounting qualifications, statistical sampling expertise and advanced system-configuration knowledge are not required. The course teaches the audit approach rather than ERP implementation.
Training methodology
Instructor-led sessions introduce each audit method using manufacturing process maps, control examples and ERP-style reports. Participants work in teams to trace transactions from goods receipt to financial reporting, test selected controls, evaluate count evidence and challenge exceptions in a simulated plant environment. Individual exercises use Excel-based audit schedules for sampling, reconciliation and variance analysis. Facilitated case discussions focus on realistic issues such as scrap leakage, unauthorised adjustments and obsolete inventory. The final session converts findings into an audit report and a 90-day workplace application plan.

Day 1: Manufacturing inventory risk and control foundations
- Inventory assertions: existence, completeness, rights, valuation and cut-off
- End-to-end process mapping for raw materials, work in progress and finished goods
- Manufacturing inventory risk taxonomy and fraud exposure points
- COSO control activities applied to inventory operations
- Segregation of duties across receiving, issuing, counting and adjustment approval
- Inventory master-data governance for items, locations, units of measure and bills of materials
- Risk-and-control matrix design and audit objective definition
Workshop: Participants create a process map and risk-and-control matrix for a simulated manufacturer’s raw-materials-to-finished-goods inventory flow.
Day 2: Testing transaction and system controls
- Walkthrough planning and transaction selection from source document to general ledger
- Control design assessment versus operating-effectiveness testing
- Goods-receipt matching against purchase orders, supplier documents and inspection records
- Production issue and return controls for material consumption
- Manual inventory adjustment approval workflows and audit trails

- Audit sampling methods for high-value, high-risk and random populations
Workshop: Participants perform a walkthrough and prepare test sheets for receipt, production-issue and inventory-adjustment controls using a transaction evidence pack.
Day 3: Physical inventory, cycle counts and reconciliation

Workshop: Participants conduct floor-to-sheet and sheet-to-floor test selections, calculate count variances and prepare a reconciliation exception log.
Day 4: Valuation, production variances and period-end controls

Workshop: Participants analyse a period-end inventory dataset to identify valuation, cut-off and obsolete-stock exceptions and draft supporting audit conclusions.
Day 5: Findings, reporting and control improvement

- Risk rating using financial impact, likelihood and control reliance
- Writing clear audit observations with condition, criteria, cause, consequence and action

Workshop: Participants complete and present a manufacturing inventory audit report with prioritized findings, action owners, due dates and a 90-day follow-up plan.
