Course overview

Production supervisors are expected to deliver daily output without allowing quality losses, rework, downtime, material waste or unsafe shortcuts to become accepted operating practice. The challenge is not simply knowing the production target; it is seeing the relationship between shift performance, process variation, operator capability, equipment condition and customer requirements early enough to act. This course equips supervisors to manage the production floor with evidence rather than assumptions, balancing throughput, conformance and cost at the point where work is performed.

Participants learn to translate business measures into controllable shop-floor indicators, set up practical visual controls and lead structured daily performance reviews. They apply Pareto analysis, process mapping, standard work, 5 Why analysis, fishbone diagrams, control charts and basic overall equipment effectiveness (OEE) measures to recurring production problems. The course also covers first-pass yield, takt time, capacity, line balancing, defect containment, corrective-action verification and escalation routines that protect the customer while maintaining production flow.

Instruction combines short technical briefings with production scenarios, team analysis of realistic shift data and facilitated supervisor simulations. Participants work with production logs, defect records, downtime codes and sample KPI dashboards to make decisions under realistic operating constraints. Each participant leaves with a supervisor-ready Quality and Productivity Improvement Pack: a current-state process map, daily KPI board design, loss-analysis worksheet, root-cause investigation, corrective-action plan and 30-day implementation plan tailored to their own production area.

Requirements and prerequisites

Participants should have at least six months of experience supervising, leading or supporting a production, assembly, processing or packaging operation. They should be comfortable reading basic production figures such as units produced, rejects, downtime and staffing levels, and should understand the flow of work in their own area. Familiarity with Microsoft Excel is useful for the data exercises, including entering formulas and sorting simple tables. Prior Lean, Six Sigma, statistical-process-control or ISO 9001 training is not required; the course introduces the required methods at a practical supervisory level rather than assuming specialist quality expertise.

Training methodology

The five days use instructor-led demonstrations, worked production calculations and hands-on analysis of a simulated manufacturing line. Participants interpret shift reports, downtime logs, reject data and demand figures in Excel; construct process maps and visual boards; and practise leading tiered daily meetings and corrective-action discussions. Case material follows defects, equipment losses and delivery pressure across several shifts, requiring teams to make containment and prioritisation decisions. On the final day, each participant converts course tools into a 30-day application plan for a real production area, reviewed by the instructor against measurable performance criteria.

Day 1: Controlling the Production System

Workshop: Participants map a representative production process and create a first draft of a shift KPI board with agreed measures and trigger limits.

Day 2: Measuring Quality and Process Variation

  • Defining critical-to-quality characteristics and acceptance criteria
  • Data collection plans for defects, rework and process checks
  • Check sheets and defect stratification by shift, machine and product
  • Pareto analysis for prioritising quality losses
  • Run charts and basic control-chart interpretation
  • Common-cause versus special-cause variation
  • Defect containment and customer-protection decisions

Workshop: Using a defect dataset, participants build a Pareto chart and control-chart summary, then recommend containment actions for the highest-risk issue.

Day 3: Improving Flow, Output and Equipment Effectiveness

Workshop: Teams analyse a line-loss report, calculate OEE and rebalance a constrained production line to meet revised demand.

Day 4: Solving Problems and Sustaining Corrective Action
