Course overview

Retail distribution centres must hold enough stock to protect store availability, e-commerce service levels and promotional demand without consuming scarce space, labour and working capital. Planners and warehouse teams often face inaccurate inventory records, uneven replenishment, aged stock, seasonal peaks, stockouts in fast movers and excess quantities in slow-moving lines. This course equips participants to make inventory decisions using demand, lead-time, capacity and service-level evidence rather than fixed rules or spreadsheet guesswork.

Participants learn how retail inventory flows from supplier receipt through reserve storage, pick faces, replenishment, dispatch, returns and cycle counting. They calculate safety stock, reorder points, min/max levels, economic order quantities and days of supply; segment SKUs using ABC/XYZ analysis; and interpret key measures such as inventory accuracy, fill rate, stock cover, ageing and pick-face availability. The programme also addresses store and e-commerce allocation, promotional planning, peak-season capacity constraints, inventory record correction and governance between merchandising, procurement, transport and warehouse operations.

Instructor-led sessions use a realistic multi-channel retail distribution centre case, with data sets worked through in Excel and examples from SAP EWM and Manhattan Active Warehouse Management. Participants build an inventory planning workbook containing SKU segmentation, replenishment parameters, exception rules, cycle-count priorities, KPI definitions and an action plan for their own operation. The result is a practical, auditable set of planning outputs that can be adapted for a regional DC, fulfilment centre or store replenishment network.

Requirements and prerequisites

This is a foundation-to-intermediate course. Participants should be comfortable reading simple tables, using percentages and averages, and working with basic spreadsheet functions such as sorting, filtering and formulas. Familiarity with retail terms including SKU, purchase order, lead time, stock on hand and sales forecast is helpful, but not essential. Experience in a warehouse, retail supply chain, replenishment or inventory role will make the case work easier to relate to. No prior experience of SAP EWM, Manhattan Active Warehouse Management, statistical forecasting software or advanced Excel is required; guided templates and sample data are provided.

Training methodology

The programme combines short instructor-led explanations with worked retail DC calculations, facilitated data reviews and team-based planning workshops. Participants use a supplied Excel data set to classify SKUs, calculate replenishment settings, review inventory ageing and prioritise cycle counts. Case discussions examine a promotion forecast error, a constrained inbound delivery and a stock-record discrepancy across reserve and pick locations. Each day closes with an applied task, and the final session converts the outputs into a site-specific 90-day improvement plan for review with a manager.

Day 1: Retail inventory flows and control foundations

Day 2: Demand, segmentation and replenishment settings

Day 3: Warehouse replenishment and inventory accuracy

  • Reserve-to-pick replenishment triggers and task prioritisation
  • Slotting implications of velocity, cube, handling constraints and seasonality
  • Cycle-count policy by ABC class, movement risk and location type

  • Physical count tolerances, recount rules and stock-adjustment authorisation
  • WMS inventory status controls for quality hold, damaged, returned and blocked stock

Workshop: Participants design a cycle-count calendar and investigate a stock-accuracy case, producing a variance root-cause and corrective-action log.

Day 4: Allocation, exceptions and retail peak planning

  • Store allocation rules for new lines, core ranges and constrained inventory
  • E-commerce versus store fulfilment prioritisation during stock scarcity
  • Promotion uplift assumptions, pre-build stock and post-event run-down planning
  • Seasonal demand profiles and peak-capacity constraints in the DC
