Course overview
Warehouse incidents rarely arise from one obvious failure. They emerge where pedestrian routes cross forklift travel, pallets are stored beyond their condition or rack limits, staff improvise a lift under time pressure, or supervisors lack evidence that controls are working. Logistics managers need people who can identify these operational risks, assess them consistently and translate findings into workable controls without slowing essential receiving, picking, replenishment and dispatch activity.
This five-day course develops practical warehouse health and safety capability for logistics operations. Participants apply task-based risk assessment, hierarchy-of-controls decisions, traffic-management design, manual-handling assessment and incident-investigation methods to realistic warehouse scenarios. They learn to assess lifting, pushing, pulling and repetitive handling using the NIOSH Revised Lifting Equation and ergonomic principles; control forklift and pedestrian interfaces; inspect racking and loads; manage contractor and visitor risks; and use leading and lagging indicators to improve safety performance.
Instructor-led sessions combine technical instruction with warehouse layouts, handling-task data, inspection evidence and incident cases. Participants work in teams to build risk registers, traffic plans, safe systems of work, corrective-action trackers and toolbox-talk materials. They leave with a site-ready Warehouse Safety Improvement Pack tailored to a selected operation, plus a certificate of completion that demonstrates focused professional development in logistics safety.
The course is suited to experienced warehouse, transport and HSE personnel who influence daily operations, investigate incidents, supervise handling activities or are accountable for improving control standards across one or more logistics sites.
Course objectives
By the end of this course, participants will be able to:
- Conduct task-based warehouse risk assessments using hazard, exposure, consequence and control-effectiveness criteria
- Apply the hierarchy of controls to eliminate or reduce manual-handling, vehicle and storage hazards
- Calculate lifting-risk indicators using the NIOSH Revised Lifting Equation and propose redesign actions
- Design a segregated pedestrian and forklift traffic-management plan using routes, crossings, barriers and signage
- Inspect pallet racking, unit loads and storage practices against defined defect and escalation criteria
- Write safe systems of work for receiving, picking, replenishment, loading and manual-handling tasks
- Investigate warehouse incidents using the 5 Whys and causal-factor analysis to produce corrective actions
- Build a warehouse safety improvement pack containing a risk register, action tracker, audit checklist and KPI dashboard

Requirements and prerequisites
Participants should have working experience of warehouse, distribution-centre or logistics operations and be familiar with common activities such as receiving, put-away, picking, packing, loading, forklift movements and pallet storage. They should understand basic hazard terminology and be able to read a simple warehouse layout, procedure or incident report. Experience conducting formal risk assessments is helpful but not essential. No engineering qualification, ergonomics certification or specialist safety software is required. Participants should bring examples of recurring site issues where organisational policy permits, but confidential operational data is not needed.
Training methodology
The course uses facilitated instruction, annotated warehouse plans, lifting-task calculations, incident records and group-based control-design exercises. Participants analyse realistic receiving, pick-face, loading-bay and racking scenarios; practise identifying hazards during structured virtual or classroom safety walks; and compare control options against operational constraints. Teams develop documents progressively throughout the week, receiving instructor feedback on risk ratings, safe systems of work and action priorities. The final session is an application-planning workshop in which each participant adapts the completed improvement pack to a current site issue.
Course outline
Day 1: Warehouse risk governance and operational hazard mapping
- Legal duties, ISO 45001 principles and supervisor accountabilities
- Warehouse process mapping from inbound receipt to outbound dispatch
- Hazard identification across people, plant, loads, environment and behaviours
- Task-based risk assessment scoring and control-effectiveness evaluation
- Hierarchy of controls for logistics operations
- Dynamic risk assessment and stop-work escalation decisions
- Risk registers, ownership fields and corrective-action prioritisation
Workshop: Participants map a warehouse process, complete a task-based risk assessment and produce a prioritised risk register for its highest-exposure activities.
Day 2: Manual handling, ergonomics and work design
- Manual-handling injury mechanisms and exposure factors
- NIOSH Revised Lifting Equation variables and lifting index calculation
- Assessment of pushing, pulling, carrying and team-handling tasks
- Repetitive picking, awkward postures and reach-zone design
- Mechanical aids including pallet jacks, lift tables, conveyors and vacuum lifters
- Workstation and pick-face redesign using ergonomic principles
- Manual-handling safe systems of work and competency verification
Workshop: Participants calculate lifting indices for a picking task, identify exposure drivers and produce a redesigned handling method with specified controls.
Day 3: Vehicle, pedestrian and loading-bay safety
- Forklift, reach-truck and pedestrian interaction hazards
- Traffic-management plan components, route hierarchy and exclusion zones
- Physical segregation through barriers, gates, guardrails and controlled crossings
- Visibility controls including mirrors, lighting, hi-vis requirements and line marking
- Forklift operating checks, speed management and battery-charging hazards
- Loading-bay risks, trailer restraint, dock edges and drive-away prevention
- Contractor, visitor and delivery-driver induction controls
Workshop: Teams redesign a congested warehouse layout and produce a marked traffic-management plan with segregation controls, crossing rules and loading-bay safeguards.
Day 4: Storage integrity, inspections and incident learning
- Pallet condition, load stability, wrapping and safe stacking criteria
- Pallet-racking components, impact damage and load-capacity signage
- Racking inspection frequencies, defect classification and quarantine actions
- Housekeeping, slips, trips, fire egress and emergency-access controls
- Near-miss reporting quality and just-culture reporting practices
- 5 Whys, causal-factor analysis and evidence collection
- Corrective-action verification and recurrence-prevention reviews
Workshop: Participants investigate a simulated rack-strike and falling-load incident, producing a causal-factor map, immediate controls and a verified corrective-action plan.
Day 5: Safety assurance, performance measures and site improvement planning

- Safety-walk checklists and behavioural observation methods
- Toolbox talks, shift briefings and worker consultation techniques
- Competence matrices for operators, pickers, supervisors and contractors

Workshop: Participants assemble and present a Warehouse Safety Improvement Pack containing a risk register, traffic plan, handling controls, inspection checklist, KPI dashboard and 90-day action plan.
