Course overview
Persistent delays, rework, hand-off failures, excess inventory, recurring minor defects and missed daily targets are rarely solved by a single improvement workshop. Operations teams need a disciplined way to identify small losses at the point of work, test practical countermeasures, standardise what works and sustain gains across shifts, departments and sites. This Kaizen Continuous Productivity Improvement Training Course equips experienced professionals to turn operational data and frontline insight into repeatable daily improvement routines.
Participants learn how to run Kaizen from problem definition through verified results. The course covers gemba observation, waste identification, value-stream and process mapping, standard work, takt-time and cycle-time analysis, visual management, root-cause analysis, PDCA cycles, A3 problem solving and Kaizen event design. Participants practise selecting meaningful productivity measures, distinguishing symptoms from causes, prioritising improvement opportunities, estimating benefits and building controls that prevent processes from returning to their previous state.
Teaching combines instructor-led method demonstrations with operational case studies, team-based analysis and applied workshops using realistic production and service-process data. Each participant develops a Kaizen improvement pack for a live or representative workplace process: a current-state analysis, quantified problem statement, A3 report, countermeasure plan, standard-work update, KPI board design and 90-day sustainment roadmap. This gives managers a reviewable proposal with defined ownership, measures, escalation points and expected operational impact.
The course is suited to professionals responsible for quality, throughput, cost, delivery, service performance or process reliability. It is particularly valuable where an organisation wants to move beyond isolated Lean tools and establish a management-led, frontline-owned culture of continuous productivity improvement.

Requirements and prerequisites
Participants should have practical experience of a process, team or operational service they can discuss during exercises. Familiarity with basic process measures such as volume, cycle time, defects, downtime, backlog or service-level performance is expected. Participants should be able to read simple tables and charts and use spreadsheet formulas at a basic level. Prior exposure to Lean, Six Sigma or formal Kaizen is helpful but not required; the course teaches the required tools from first principles before applying them at an advanced level. No statistical programming, specialist improvement software or prior certification is required.
Training methodology
The programme uses short instructor-led demonstrations followed by applied analysis of production and service-operation cases. Participants work in teams to observe simulated gemba conditions, map process flow, calculate capacity losses, investigate root causes and test countermeasures through PDCA cycles. Facilitated reviews challenge the quality of each problem statement, measure and proposed control. On the final day, participants assemble and present an A3-based Kaizen improvement pack and receive structured feedback on feasibility, benefits, ownership and sustainment planning.
Course outline
Day 1: Kaizen foundations and operational problem selection
- Kaizen principles, daily improvement and management responsibility
- Distinguishing Kaizen, Kaikaku, Lean and Six Sigma improvement approaches
- The PDCA cycle as a disciplined experimentation method
- Gemba observation and the distinction between facts, opinions and assumptions
- The eight wastes in manufacturing and service processes
- Problem statements using gap, impact, scope and operational evidence
- Kaizen charters, team roles and improvement opportunity selection
Workshop: Participants complete a gemba observation case and produce a Kaizen charter for a defined productivity problem.
Day 2: Process flow, waste and productivity measurement
- SIPOC analysis for defining suppliers, inputs, process boundaries and customers
- Swimlane process mapping for hand-offs, approvals and rework loops
- Current-state value-stream mapping and information-flow analysis
- Takt time, cycle time, lead time and waiting-time calculations
- Capacity analysis, bottleneck identification and workload balancing
- First-pass yield, defect rates and rework cost measurement
- Pareto analysis for prioritising productivity losses
Workshop: Participants map a current-state process, calculate its primary losses and identify the highest-priority improvement target.
Day 3: Root-cause analysis and countermeasure design
- Separating symptoms, contributing factors and verified root causes
- 5 Whys analysis with evidence-based cause validation
- Fishbone diagrams using people, process, equipment, materials, measurement and environment categories
- Stratification of defect and delay data by shift, product, location and task
- Cause-and-effect matrices for ranking influential process factors
- Generating countermeasures through elimination, simplification and mistake-proofing
- Pilot design, risk assessment and success criteria for PDCA tests
Workshop: Participants investigate a recurring defect case and produce a validated cause chain with a countermeasure test plan.
Day 4: Standard work and daily Kaizen management
- Standard work elements: sequence, timing, work-in-process and quality points
- Work instruction design using visual aids and critical control points
- 5S audits and workplace organisation for flow and abnormality detection
- Visual management boards for safety, quality, delivery, cost and people measures
- Daily tier meetings, escalation routes and action follow-up
- Leader standard work for coaching, confirmation and barrier removal
- Control plans and response rules for sustaining process gains
Workshop: Participants design a standard-work sheet and visual performance board for an improved operating process.
Day 5: Kaizen deployment, benefits and sustainment
- Kaizen event planning, agenda design and cross-functional participation
- A3 report structure: background, current condition, target condition and analysis
- Benefit estimation for labour, capacity, quality, inventory and service improvements
- Implementation sequencing using effort-impact and dependency analysis
- KPI selection, baseline definition and benefit verification
- Ninety-day sustainment plans, ownership and review cadence
- Hoshin Kanri alignment between local Kaizen activity and operational objectives
Workshop: Participants present a completed A3 Kaizen improvement pack and 90-day sustainment roadmap for peer and instructor review.
