Course overview

Quality failures, delayed hand-offs, excess work-in-progress, rework loops and uneven workloads often sit inside processes that appear busy but do not reliably deliver customer value. Teams may track isolated KPIs such as defect rate, output or turnaround time without seeing how material, information and decisions move across the full process. This course equips operations and quality professionals to expose those system-level constraints and use value stream mapping to target improvement work where it will have measurable effect.

Participants learn to define product families, establish customer demand and takt time, observe actual process conditions, and build current-state value stream maps using cycle time, changeover time, uptime, inventory, first-pass yield and information-flow data. They translate the current state into a future-state design using continuous flow, pull systems, supermarkets, FIFO lanes, pacemaker processes and kaizen bursts. The course also addresses how to connect VSM findings to quality tools including Pareto analysis, root-cause analysis, standard work and process capability measures.

Instruction combines worked examples, map-building workshops, facilitator critique and a realistic cross-functional operations case. Participants practise collecting map data, calculating lead time and process-cycle efficiency, distinguishing value-added from non-value-added activity, and prioritising improvement actions. Each participant leaves with a completed current-state and future-state value stream map, a quantified gap analysis, and a 90-day implementation plan for a selected process in their own organisation or the course case.

Requirements and prerequisites

Participants should have practical exposure to an operational, service or transactional process and be comfortable reading basic process metrics such as volume, cycle time, lead time, defect rate and inventory or work-in-progress. Familiarity with Lean terms such as waste, standard work and continuous improvement is useful, but detailed prior value stream mapping experience is not required. Participants should be able to work with simple spreadsheet calculations and process diagrams. No statistical qualification, Six Sigma belt, specialist mapping software or advanced data-analysis capability is required; the course explains the measures used and provides map templates.

Training methodology

The programme uses short instructor-led briefings followed by progressive map-building activities. Participants work from a detailed operations case containing demand, cycle-time, inventory, uptime, defect and information-flow data, then apply the same templates to a process from their own context where appropriate. Facilitated groups conduct a simulated gemba observation, create current- and future-state maps, test pull and flow decisions, and defend their priorities in a management review. The final session converts map findings into an A3 action plan and 90-day deployment roadmap.

Day 1: Value stream mapping foundations and current-state scope

  • Lean value, customer demand and value-stream boundaries

Workshop: Participants scope a product family and produce a data-collection plan and high-level current-state map for the course case.

Day 2: Measuring flow, capacity and quality losses

  • Cycle time, waiting time and total lead-time calculation

Day 3: Designing the future state
